The F-15 EAGLE Case Study

In 1976, the McDonnell Douglas F-15 Eagle was launched as the world’s top air superiority fighter.

However, after the Missouri Air National Guard fighter crash during an exercise in 2007, the scenario never went in favor of the F-15 Eagle again.

It was the fourth crash that year. F-15 Eagle flights witnessed a global shutdown after this incident, and forensic engineers were roped in to examine the problem behind its failure.

A detailed technical examination of the wreckage revealed that a longeron, which is a load-bearing beam in the fuselage frame, chassis, and cockpit, deviated from the blueprint specifications by a few millimeters.

A few of the longerons were either too thin or had uneven surfaces, which led to an excess of pressure.

With time, these factors contributed to the formation of cracks in the longeron, resulting in its complete failure.

Human eyes cannot detect every kind of structural defect, and without accurate measurement details, forensic evaluation of its failure was a bit of a challenge.

In this case, investigators used a method of surface scanning in which electricity is passed through a coil. When the crack appeared in the structure, the current was interrupted, giving clues to the engineers to check there.

A dye was applied to that area and viewed with ultraviolet light to confirm the crack.

After confirmation of the cause of the accident by the engineers, an immediate Action Time Compliance Technical Order was issued. All the 700 F-15 Eagle fighter planes were inspected to check the longerons.

40% of F-15s have at least one longeron that does not match the specifications; nine developed cracks leading to mechanical failure. The cost to replace a single longeron was $250,000.

As the fighter planes were nearing the end of their service lives, spending too much money on their repair would not have been a sensible decision. Hence, 160 planes were permanently discarded.

The meticulous efforts in this forensic engineering case averted potential future accidents and safeguarded the lives of American pilots.
